I'm having issues with USPS flat rate shipping. When a customer buys a product, the realtime USPS add-on is selecting "small flat rate boxes" which the products cannot fit into (2.5" wide box doesn't fit much). Everytime this happens I lose $5.

Anyone have any ideas about the logic, fixes, or at least how to add extra dollars to formula to ensure I'm a little closer to the right $$ amount at checkout?

I disabled the flat rate option. If I am able to fit an order into a flat rate box and there is a significant savings (I have had savings of up to $25!), I issue a partial refund back to the customer. The customer always likes an unexpected refund, and the word of mouth has given us new business.
